Just wondering, a client wants to purchase an assortment of various domain names to account for mis-spellings etc.

Can this become a spam issue? If so, how much is too much?

If you were to do this what would the safest option be, a 301 redirect in .htaccess?

It's not spam if they are doing it for type-in traffic and 301-redirect them.
